My Porter-Cable Router model 6902VS gets stuck in my Plunge Base model 6931. It fits in okey, like nice and snug, and then I can’t get it out. There is an allen screw on the back that tightens down to help hold the motor to the base, but it doesn’t seem to matter whether that’s loose or tight. So I’m wondering what the problem is.
Any ideas? I’ve also had similar problems with my Bosch router. I must be missing something in plain site, I wonder?

Try a little Slipit or paste wax on the motor and inside the housing. I've also had problems with the steel pin on the motor gauling the softer aluminum casing. Check the spiral grove and file or sand as needed, clean and rewax.

Moosh: I have the same base and the same problem. It seems like a dumb design. I sometimes end up using a rubber mallet to persuade the base away from the body of the router. Because of a switch problem (see my recent post) which has been corrected I now have an extra router that I will leave in the plunge base and save some aggravation. I have rubbed the body with steel wool and waxed as proposed by someone else and this seemed to help. Good luck

Yeah, thanks Oatman. That looks like the lot of it; steel wool, wax, and rubber mallets, and the extra router. I'd think that there would be a design that incorporates a locking sqeeze-clamp handle type of arrangement. I'll have to read your router switch discussion. Later,
