I am involved in a project where we are creating a 4′ x4′ inlay in a hardwood floor of a complicated logo and letters using a variety of exotic woods. A pattern of 1/4″ masonite has been created and lots of the pieces are traced, cut on a scroll saw and sanded to the line.
For the small letters, we are trying to set up a router with a template guide and bushing to cut male and female parts and I am designing one that will use a 1/16″ router bit and I am sizing the template guide and brass bushing that fits over it to work with the 1/16″ router bit…I know there is a formula for this but can’t find it…
Also is there an easier method??
Anyone have any thoughts on this???

Silver, they sell ready made ones. The link here is a P/C type sold by Rockler, but I know I bought one for my Bosch at my local ww store. They work pretty well I have used it to do inlay both in wood and solid surface. A solid carbide up cut spiral bit is what I have used with good success.

Get one of those laser cutters. Saw one at a woodworking show last year. They will cut wood up to 3/4" thick and with 0.001" tolerences. Any shape you want.
Or better yet, take your CAD drawings to someone that has one.

A laser cutter...now that's out there...never would have thought of that. The guys I'm working with are seeing this as a legacy for prosperity and it may not meet their crtiteria..
but interesting...any idea of cost??
I have used http://www.doubleolaser.com/ before with good results. I had Steve cut out a framing jig for a wooden model ship I was building that was done to very exacting standards. He offers laser cut stern carvings of ships in basically whatever scale someone wants so your needs should be far easier to meet.

The ones I've seen at wood shows are many thousands of dollars. I think the low end is about 10K$.
