I am thinking about switching the existing siphon cup to a pressurized cup (not pressure pot) on my HVLP gun,in order to spray thicker finishes with my existing needle/nozzle combo.
Will this work or am I just as far ahead to get a larger needle/nozzle set?

I really like using a pressurized pot; it provides excellent control of fluid flow regardless of viscosity. I haven't used a pressurized quart cup for a couple reasons; it only holds a quart and you have to lug the finish around in the hand you're spraying with. BUT, the benefit of much greater fluid control makes it more appealing than a standard siphon cup.
If the manufacturer of your spray gun makes a pressurized cup for it, it's worth trying to see how you like it. Especially if you're feeling the need to spray faster.

Faster application isn't an issue with me, just being able to spray thicker material with the same setup. My concern is that if I would have to go with a smaller needle/nozzle to use a pressure assist cup, I might just as well get a larger needle/nozzle and save some money. The budget is a problem.

You don't have to use a smaller needle/nozzle, though you can if you want to. With the pressurized cup you can fine tune the settings to get good atomization with a wider range of viscosities using the needle/nozzle you have. The 3 controls that you adjust are fluid pressure, fluid flow, and atomization air pressure. The more fluid (pressure to the cup and how far you open the needle on the gun) the more atomization air pressure you'll need.

You're on the right track. A pressurized cup will help the gun atomize thick
finishes and give better results.
Don't know what kind of gun you have, but Cal Technologies makes a 1 qt. cup that's about $104 at www. homesteadfinishing.com.
I highly recommend it. You'll get better atomization with less air, and much more control.
Every time I pick up a siphon gun any more, I get irritated with the delay when you pull the trigger, and the general lack of precision.
